Custom Battery Connector & Wire Design: What You Need to Specify
OCTOBER 16, 2026
Connector type, wire length, pin configuration and electrical requirements can all affect how a custom battery pack integrates with your device. Here is what you should specify before battery production.
QUICK OVERVIEW
A battery pack is more than cells, voltage and capacity. The connector and wire assembly determine how the battery physically connects to the device, how current is delivered, and how easily the pack can be installed or replaced. For a custom battery project, these details should be defined early in the design process.

WHY CONNECTOR & WIRE DESIGN MATTERS
The Battery Must Fit the Device — Electrically and Physically
Two battery packs with the same voltage and capacity may not be interchangeable because their connectors, wire assemblies and installation requirements can be completely different.
A custom lithium battery pack may need a specific connector housing, a defined pin arrangement, a certain wire gauge, a fixed cable length, additional temperature-sensing wires or communication lines, and a particular connector orientation.
Defining these requirements early helps reduce redesigns, connection problems and installation issues during prototype testing.
01
CONNECTOR
Connector Type: Start With the Physical Interface
The connector is the physical interface between the battery pack and the device. The first step is to identify the connector type or provide a photo/sample of the existing connector.
Connector Family
Specify the connector series or provide a sample, photo or drawing for identification.
Pitch & Housing
Connector pitch, housing size and locking structure can affect whether the connector fits the device.
Installation Method
Consider plug-in, board connection, panel mounting, locking or other installation requirements.

PIN CONFIGURATION
Pin Number & Polarity Must Be Clearly Defined
A battery connector may contain two power pins or additional pins for temperature sensing, communication, identification or other device functions.
For example, a simple battery may use a positive and negative power connection, while a more advanced battery pack may require additional NTC, SMBus or communication connections.
| Requirement |
What to Specify |
| Pin Count |
2-pin, 3-pin, 4-pin or more |
| Polarity |
Positive / negative position and pin arrangement |
| Signal Pins |
NTC, communication, identification or other signal connections |
| Connector Orientation |
Cable exit direction and installation orientation |

WIRE DESIGN
Wire Length & Gauge Affect Battery Performance
Wire selection should not be treated as an afterthought. The wire gauge and length should match the current requirements, installation space and mechanical conditions of the application.
Wire Length
Specify the required cable length from the battery pack to the connector. The length should account for the actual installation path inside the device.
Wire Gauge
Wire gauge should be selected according to current, cable length, voltage drop, temperature and available installation space.
Engineering Note
A longer cable or higher current application may require a different wire specification. For custom battery projects, wire selection should be evaluated together with the battery voltage, load current and device design.

ELECTRICAL REQUIREMENTS
Current, Voltage and Operating Conditions
Connector and wire selection should match the electrical requirements of the battery and the equipment it powers.

05
BMS & SIGNAL CONNECTION
Some Battery Packs Need More Than Power Wires
Depending on the device and BMS architecture, a custom battery pack may require additional wires for temperature monitoring, battery communication or other control functions.
Power Wires
Main positive and negative connections for delivering battery power to the equipment.
NTC / Temperature
Additional temperature-sensing connection when required by the device or battery protection design.
Communication
Communication or identification connections may be required for intelligent battery systems.
06
COMMON MISTAKES
Common Connector & Wire Design Mistakes
01. Specifying Only the Connector Name
The same connector family may have different pin arrangements, housings or terminal configurations.
02. Ignoring Cable Length
A connector may fit electrically but still be difficult to install if the cable length is incorrect.
03. Using the Wrong Wire Gauge
Wire selection should consider current, cable length, voltage drop and operating conditions.
04. Forgetting Signal Connections
Devices using intelligent battery systems may require additional NTC or communication connections.
07
CUSTOMIZATION
What Should You Provide for a Custom Battery?
You do not always need a complete engineering drawing. For many custom battery projects, photos, samples and basic device information can help the battery supplier identify the connector and wire requirements.
Connector: type, series or sample
Pin Count: 2-pin, 3-pin, 4-pin or more
Polarity: pin arrangement and orientation
Wire Length: required cable length
Wire Gauge: based on current and installation
Battery Specs: voltage, capacity and chemistry
BMS: protection and communication requirements
Device: application, installation space and load

FAQ
Frequently Asked Questions
Do I need to know the exact connector model before ordering a custom battery?
Not always. A connector sample, clear photos, device information or an existing battery can help the battery supplier identify the required connector and wiring configuration.
Can the wire length be customized?
Yes. Wire length, wire gauge, connector type and cable configuration can generally be customized according to the device design and electrical requirements.
Can a custom battery have additional signal wires?
Yes. Depending on the application, additional connections may be designed for NTC temperature sensing, communication, identification or other device requirements.
Can you customize the connector and wire together with the battery pack?
Yes. Connector type, pin configuration, wire length, wire gauge and battery specifications can be developed as part of a complete custom battery pack solution.
