Introduction

For a custom lithium battery pack, good design is only the beginning. Before a battery pack is delivered, it needs to be checked for electrical performance, BMS protection, charging and discharging behavior, dimensions, connections, and overall assembly quality.

At Shangguo Battery, testing is an important part of our custom battery pack manufacturing process. Depending on the battery chemistry, application, specifications, and customer requirements, different tests may be performed to verify that the battery pack meets the defined performance and safety requirements.

This article explains the key areas we evaluate before shipment.

1. Why Battery Pack Testing Matters

A battery pack is more than a group of battery cells connected together. It may include cells, a BMS, connectors, wires, protection components, insulation materials, and a custom enclosure.

A problem with any of these components can affect the performance of the final product.

For example, a battery pack may have the correct nominal voltage but still require verification of:

  • Capacity
  • Charging performance
  • Discharge performance
  • Continuous discharge current
  • Protection functions
  • Temperature behavior
  • Connector and wiring
  • Dimensions and assembly
  • Overall appearance

Testing helps identify potential issues before the battery pack reaches the customer's device.

2. Electrical Performance Testing

Electrical performance is one of the first areas we evaluate during battery pack testing.

Depending on the battery design and customer requirements, electrical checks may include:

Voltage

The battery pack voltage is checked to verify that it is within the specified range.

For multi-cell battery packs, the configuration of the cells also needs to be verified to ensure that the pack is assembled according to the intended series and parallel configuration.

Capacity

Capacity testing helps verify whether the battery pack can provide the required amount of energy under the defined test conditions.

For example, a battery pack specified at 5,000 mAh may need to be tested under a defined charging and discharging procedure rather than simply relying on the nominal value.

Discharge Performance

Discharge testing evaluates how the battery performs when supplying power to a load.

Depending on the application, this can include:

  • Continuous discharge current
  • Peak discharge current
  • Discharge time
  • Voltage behavior during discharge
  • Cut-off protection

These parameters are particularly important for devices with motors, pumps, communication modules, or other loads with changing power requirements.

3. BMS Protection Testing

For lithium battery packs with a Battery Management System (BMS), protection functions are an important part of the testing process.

The BMS can be designed to monitor and protect the battery pack according to the requirements of the application.

Depending on the battery design, BMS-related checks may include:

  • Overcharge protection
  • Over-discharge protection
  • Overcurrent protection
  • Short-circuit protection
  • Over-temperature protection
  • Cell voltage monitoring
  • Cell balancing

The exact protection functions depend on the battery chemistry, cell configuration, BMS design, and application requirements.

For applications requiring communication, additional functions such as CAN, RS485, UART, or Bluetooth communication may also need to be verified.

4. Charging and Discharging Tests

Charging and discharging behavior is another important part of battery pack validation.

A battery pack may be tested under defined charging and discharging conditions to verify its performance and response.

Depending on the application, testing may evaluate:

  • Charging voltage
  • Charging current
  • Discharge current
  • Charging time
  • Discharge duration
  • Cut-off voltage
  • Temperature during charging and discharging

For battery packs used in portable electronics, medical devices, industrial equipment, robotics, and other professional equipment, the expected operating conditions can be different.

Therefore, testing parameters should be defined according to the actual application rather than using the same test conditions for every battery pack.

5. Temperature and Safety-Related Checks

Temperature is another important factor in lithium battery pack performance.

During defined charging and discharging tests, temperature behavior may be monitored to identify abnormal heating or unexpected performance changes.

Depending on the application and battery design, testing may consider:

  • Battery temperature
  • Operating temperature range
  • Charging temperature
  • Discharging temperature
  • Protection response
  • Abnormal operating conditions

Temperature requirements can vary significantly between applications.

For example, a battery designed for an outdoor industrial device may have different operating requirements from a battery designed for a consumer electronic product.

Testing conditions should therefore be determined according to the final application and battery specifications.

6. Mechanical and Assembly Inspection

Electrical performance is not the only consideration.

For custom battery packs, mechanical and assembly checks can also be important before shipment.

Depending on the product, these checks may include:

  • Battery pack dimensions
  • Connector type
  • Wire length
  • Terminal position
  • Housing condition
  • Label information
  • Insulation
  • Assembly quality

For custom projects, dimensional accuracy is particularly important because the battery pack needs to fit correctly inside the customer's device.

A battery that performs correctly electrically but does not fit the device enclosure cannot be considered a successful custom solution.

7. Final Quality Inspection Before Shipment

After the required tests and inspections are completed, the battery pack can go through a final quality check before shipment.

The final inspection may verify that the finished product matches the approved specifications and customer requirements.

This can include checking:

  • Battery model
  • Voltage and capacity
  • BMS configuration
  • Connector and cable configuration
  • Dimensions
  • Label information
  • Appearance
  • Packaging requirements
  • Required test records

For custom battery projects, maintaining consistent specifications between samples and production batches is particularly important.

Our goal is not simply to produce a battery pack that works, but to deliver a battery solution that matches the agreed technical requirements.

8. Testing Depends on the Battery Application

There is no single testing procedure that applies to every lithium battery pack.

A battery designed for a medical device may have different requirements from one designed for a robot, industrial instrument, consumer electronic product, or outdoor energy system.

Testing requirements can depend on:

  • Battery chemistry
  • Cell configuration
  • Voltage
  • Capacity
  • Discharge current
  • BMS configuration
  • Charging method
  • Operating temperature
  • Device requirements
  • Target market
  • Applicable regulations and certifications

For this reason, testing should be planned as part of the battery development process rather than treated as a final step only.

From Battery Design to Final Testing

For a custom battery project, testing is connected to the entire development process.

A typical workflow may include:

Requirements → Cell Selection → Battery Design → Prototype → Assembly → Testing → Quality Inspection → Production → Shipment

Testing results can also provide valuable feedback for prototype optimization before mass production.

This approach helps reduce potential compatibility issues and provides a more controlled path from the initial battery specification to the final product.
